OK, so I used rebar once for a grid and I couldn't get it to lie flat like you have yours. My rebar may have been too thick, can't remember. Were you able to bend the top ones so they would fit over the lower ones like that?

Use of rebar
I used 3/8 " rebar. I expected a problem as you describe. As you can see, I didn't have a problem. I set up five SFG boxes and had zero interference problems. If you do have a problem, simply leave the staples a little high.
As to my lurking, I joined in 2011 and promptly forgot that I had. I didn't have any problems gardening or issues. I was pleasantly surprised to find the forum in my favorites folder and tried some old passwords. Will try to be a little more active in the future.

Re: Grid Questions
I currently use "screen molding" and they've lasted fairly well over 6 seasons. My main SFG bed is 2' x 23' so I've laid three 8' sections and one 7' section against each other.
The width doesn't really matter because all the action takes place under ground, but I think they are 3/4" wide.
When I make them for others, and when these grids need to be replaced, I'll opt for 1/4" PVC decking boards that hubby rips to 5/8" width. They are VERY sturdy.
I put them together with these awesome clear grid connectors available at the SFG store: GRID CONNECTORS
You choose whether or not to attach them to your raised bed. I don't, but if I lived in a very windy climate I might think about it. Here's a pic showing that they just lay on top of my Mel's Mix and so you can judge the width.

I have seen women looking at jewelry ads with a misty eye and one hand resting on the heart, and I only know what they're feeling because that's how I read the seed catalogs in January - Barbara Kingsolver - Animal, Vegetable, Miracle

I think using rebar is an excellent idea?
